I was wondering a few things:

(1) What do you think of the sign?  Good, Bad comments welcome ...
(2) Is 18 x 24 a good size?
(3) Whats the best material to use?  .80 reflective aluminum (most $$)
                                                           .40 aluminum (medium $$)
                                                           corrugated plastic (least $$)
      They make it sound like the .80 reflective is best for night viewing.
(4) Did a put too much in it? 
(5) What would be the best way to illuminate it / decorate it ?
(6) What is the best location typically, curbside ?

Woah! that's a lot of stuff on that sign. With that much stuff it should be about 48X96:laughing:. You need to keep it simple... Take your Avatar out of the middle It dosn't match.
If you want the Avatar in , you'll need to change the whole sign to the same colors.
Also you have three different types of font going on there. try to make it read easier by keeping it to one. People had a hard time see mine and it was all block letters.
This year I'm getting "road" signs made up. They'll be metal backed highly reflective and all block letters with a simple message. Tune To XX.X FM.

I think you just need to simple it up  K.I.S.S.....

I was using buildasign.  I could also use a local photographics shop,
but would be just taking a wild guess of who to use.

My tendency would be to use buildasign just because its easiest
and its had good reviews here.

Does anyone have experience with a reccomendation on the materials to make the sign out of?

As I mentioned, for around $70 ... it can be .80 thickness reflective aluminum ... for about $55 ... .40 aluminum ... and for around $28 corogated plastic.

I've seen pictures of these signs around ... but wasn't sure what material was used.  Obviously, from a priuce perspective, the coro is tempting. 

I don't think I'll make a custom frame for it, unless I get help from my Dad ... avery skilled woodworker.

Depending on how far you are from the road a sign 18X24 may be too small.  Mock up a sign on a piece of card board and put it in your yard and then drive by and see what it looks like.  You may find you need a much bigger one.

So I'm wonding how far is "far enough".  My street is a cul de sac
with 10 homes on it.  I'm thinking 3-6 cars could easily read the sign.

20-25' is less than two car lengths?  I would also recomend that it be up off the grould if possible for ease of viewing.

I did a similar sign.  I used coroplast.  I back lit using white rope light.  The frame was just 2x4's with a groove (2 passes with circular saw) to hold the sign and 1/4" ply for the back.  No photos but pretty much like most that are this site.  I went with a local sign shop.  Cost was $30.  I had the wood and rope light.

Vote for #3 as well.
